Rubber vs. Plastic Extrusions: Which Is Right for Your Application?

One of the most common questions we get from new customers isn't about profile shape or tolerances, it's simpler than that: should this part be rubber or plastic? Both can be extruded into custom profiles, but they behave very differently once they're in service. Here's how to think through the decision.

Start With How the Part Needs to Move

The biggest functional difference between rubber and plastic extrusions is flexibility.

  • Rubber stays flexible and returns to its original shape after being compressed or bent. That makes it the default choice for gaskets, seals, and anything that needs to flex repeatedly without losing its seal, like a glazing gasket that compresses every time a window is closed.

  • Plastic holds a rigid or semi-rigid shape. It's a better fit for structural components, trim, spacers, or profiles that need to stay put rather than flex.

If the part's job is to seal, cushion, or absorb movement, rubber is almost always the right starting point. If the part's job is to hold a shape, support a load, or provide a rigid edge or channel, plastic usually wins.

Consider the Environment

Both materials can be formulated for outdoor and industrial use, but they respond to environmental stress differently:

  • Rubber compounds like EPDM are built to resist UV, ozone, and weather over long service life, which is why they dominate exterior gasket and sealing applications.

  • Rigid plastics like PVC or ABS resist impact and abrasion well and are often chosen where a part needs to survive physical wear rather than repeated compression.

Temperature range matters too. Some plastics get brittle in cold weather, while certain rubber compounds stay flexible across a wider range, so the expected climate and use case should factor into the material call.

Factor In Cost and Manufacturing

Rubber extrusion often involves a curing step that plastic extrusion doesn't, which can affect lead time and cost depending on volume and complexity. Plastic extrusions can sometimes run faster once tooling is set. Neither material is categorically cheaper, the right answer depends on the part's complexity, volume, and finishing requirements.

When the Answer Isn't Obvious

Some applications sit in a gray area, where either material could technically work but one will clearly outperform the other over the life of the part. This is where it helps to loop in an extrusion partner early rather than defaulting to whichever material a past project happened to use. A quick conversation about how the part functions, what environment it lives in, and how long it needs to last usually makes the right choice obvious.
